I have a Yukon Zip Locker in my 78' Ford F-250 high pinion Dana 44. Last time I tried to use it, it pressurized the housing instead of locking up forcing gear oil out the breather tube making a mess under the hood. What would cause this to happen?

Either the copper line inside the diff is leaking, or the oring collar thing that actually locks it up is leaking. Have to crack the diff and take a look.

Oops, left out I have opened it and checked the line. It was good. I could feel air coming from around the collar. So is it a simple o-ring to replace?

I'd be willing to bet it's one of the o-rings for the air feed on the locker. That or a cracked copper line.

Yes, pull the carrier. Slide the collar off, replace the o-rings, lube the o rings, then reinstall the collar and carrier.

Edit: You'll need to disconnect the copper line at the diff to get the carrier out. Prob a good idea to change that o-ring as well.

Air lockers will do that if they aren't preloaded correctly or adequately. Lack of preload will also lead to damaged seal housing and or o ring failure.
Are you using a housing spreader to install the diff? What's your method of installing it?

I didn't do the install so I can't say how it was done. I did break a stub shaft 4-5 years ago and replaced inner and outers with chromoly shafts and super joints. Gear install was done in 2012.
