I just installed the Tom Woods sye for a NP-242 in my ZJ and now it makes a rather unsettling sound occasionally. I have a 4.5" RE lift, Ford 8.8 rear w/Detroit, Tom Woods 242 SYS and cv dive shaft. Prior to the sye, I was using a lowering kit w/the factory cross member. It now has a Kevin's Off Road Extreme cross member/skid plate. The noise usually occurs just after beginning to drive or occasionally when making a turn. It sounds/feels like it is binding and then releasing with a hard knock. Anybody ever experience this before?

Hey Len,
Sounds kind like you may have left one of the snap rings on the main shaft out...... Like the main cluster is moving around. Either that or there may be something going on with the chain.

If I can help with anything give me a shout.

Andy

Yeah, I thought I might have had a little ADD going on but I went back over everything and the only parts left are two snap rings that would be where the rear output shaft was cut and re-splined.
It only seems to happen at slow speeds usually after just moving a few feet. Anything you think of that I can check without cracking the case again? Could moving the case back up towards the body be causing some sort of drive shaft binding? Everything seems to move freely though. I haven't been able to see it, doesn't do it often enough to know when to watch while someone moves it but it is a hard knock when it happens.

I just wanted to thank Chase at East Coast Gear for helping to figure out what was causing the binding and knock.
Turns out The good folks at Tom Woods failed to install the cir clip that retains the tail housing bearing in place. Since the bearing and seal were already installed by Tom Woods, I couldn't see the cir clip was missing and I didn't notice the bearing moving around, it is a tight fit although not pressed in. It appears that the bearing would allow the main shaft to move forward and back just enough to bind up the transfer case therefore causing the noise and binding feeling. To Tom Woods credit they did send another tail housing, properly put together this time, under warranty.

Again, thanks Chase.
