A co-worker of mine recently bought a 91 Montero that had starter issues. So we took the starter out, and put a new one in. While putting the new one in we could only get one bolt to go all the way in. The other bolt would only go halfway. So I told him that he could try to go ahead and start it, but it could very possibly mess up the starter or even worse the flywheel. He decided to go for it, and it started maybe 4 times and then wouldn't start again.
So we took it back off, and took the heat shield off (what as causing the 2nd bolt not to go in). The starter had some minor chipping to the teeth, and the flywheel was ok. So we put the starter back on without the heat shield and both bolts went all the way in. Started right up, was a tiny bit rough but it kept starting for over a week.
So he leaves work yesterday and stops at the gas station next door to put gas in it. Then get gets maybe 2 minutes out from work on the road and it dies in the middle of driving it. I drive over and tow him back to the parkinglot at work (now I need a new tow strap) in 2low. We get the truck to the point that if you turn the key and tap the gas repeatedly it sounds like it wants to start.
I have to go back to work so he stops for the night and gets a ride home. So today on his break he goes out and pulls the starter back off. He says there aren't any teeth broken off of the starter or flywheel.
Questions are, could the starter have burned up without the heat shield? Could the teeth being chipped eventually not allow it to start? Could the starter have anything to do with the truck dying? Could it all be some f'd up coincidence and its something else completely?
Things to know is that its a fuel injected 3.0 V6, with an automatic transmission. So no little tricks like push starting it, etc.
