D300 can't shift

Did you shim the springs? New detent balls? Overtightened pivot bolts?

Assuming the simple things jeepinmatt suggested are all OK...

I can't imagine this still being a problem... BUT, several years back I installed a set of these gears for a customer and the furnished notched-rail was blue along the edges of the notch (dull cutter), and the rail was actually warped (bent) from the heat & pressure.

The only thing I can think of would be to pull the rail and check it for straightness as the only things that move during a shift are the rail, fork, and clutch sleeve. The Dana 18/20s & 300s are all very simple transfer cases.

I remember the rail looking so shiney and pretty. It wasn't warped. Someone told me I might have the shift forks reversed. Is that possible? Would that cause the problem?

I just put a D300 back together last week and it's still sitting on my work bench . But, I can't positively remember if it would be possible to put the forks in wrong or not. The way I remember them being drilled for the setscrews it just might be though.

Pull the bottom cover off and have a look.

If I pull the cover what would I look for?
