need some advice if we got a resident HVAC dude...

furnace- my thermocouple was sticking waaaay out into pilot flame. like 1" or so. pilot was knocking off randomly every week or so after it was replaced. when I relit it last time I noticed how far it was into the flame. the instructions on new one were 3/8 or 1/2" max. would this have killed it?

Possibly, you are right that you only want the tip of thermocouple 3/8 to 1/2" in flame. A thermocouple is made of 2 disimilar metals and the difference from the hot tip and the colder lower portion creates a millivolt signal. When the pilot flame is burning correctly tip should be a dull red glow. If it is burning a cherry red it is possible to weld the two metals inside together of thermocouple and it will no longer work. I would say it's possible if thermocouple was that far in the flame could of over heated and caused damage. But even if it didn't ruin it, it can cause issues like you describe of flame randomly going out.
 
Had the same issue on a set of gas logs one time. Someone had placed it so far into the flame it had discoloration on the ceramic. Installed the new one with just the tip in the flame as per the directions (approx 3/8") and never had any problem out of it afterwards.
