Occasionally "pops" only in high range. You would swear the chain is slipping , but this is only in 2wd or 4wd high range, works perfect in Low range. Is there a fix or something to check? Or should I just put the SYE tail shaft out of it into another 231 I've got lying around?

Pops in 2wd? The chain is supposed to idle on the main shaft in 2h .. I would expect the chain to pop in only 4wd. Check the front /rear pinion bearings, mounts, and universals.

yeah 2wd and 4wd in high , that's why this baffles me. I imagine a bent or worn shift fork could do this. Everything that is external on the transfer case looks fine.

But am Atlas needs an ls and a 6l80 in front of it

And tons, built

And tjose need big tires

And bead locks

Aluminum for weight savings

Then stickys

Yep that's the fix. Bent shift fork might cause that if it's the high range fork... but if that were the case you'd be running 4wd all the time or causing the synchro(sooner don't have a synchro, so the gear) to grind or possibly pop depending on amount of bend in the fork. You could check by having one tire off the ground and trying to spin it with it in park... If is in 4wd it shouldn't turn much. I think maybe the input shaft would need to be swapped, not the output.. fwiw, I've only ever seen one shift fork in cases bent, one in transmissions but that was operator error. The fork pads might've worn away but I'd expect grinding not popping.

An atlas will fix all your problems. Seems like you've been down this road before...
I have another 231, and three D300's …..If I went Atlas I'd go ahead and put the LS1 and th350 I have sitting in the garage. Unfortunately my days of working on my own stuff countless hours have left me.

How many miles on it? I'm wondering if there's enough fore/aft play in the planetary that the sun gear skips a tooth once in a while. Is it doing it only under load, on coast, or what?

170k, that's what I think is wrong with it, only under a load mainly 3rd gear hard on the gas. Either way I think my quickest fix is swap this other case in it.

They are cheap and seem to be just a few around..... Now if you need a good shop to do it, I might know one but they do mostly european stuff...

I understand this myself.
