I think I may need the case rebuilt but before I pull it outta the truck just wanted a few ideas too. I didn't use 4wd for prob a year and a half bc I had diff gears in the truck. I put a 4in lift in the truck and put the matching front axle in it so I could use 4wd. After I got that done it would bind up when locking the hubs and putting it in 4wd, but only when turning the wheel. Both axle joints at the wheels feel really free and like they should. I hanged the front driveshaft u joint. Now it will pop really loud when turning. And the front driveshaft will quit turning when it pops and then start back moving. That's why I think its the transferable. It won't do it when driving straight unless u really get on the throttle. And it does the same things in 4 low. U can put it 2wd and the truck drives normal. Just need a few more ideas. Thanks for the help.

Is the loud pop from the front axle or T case ? If its from the t case it sounds like the chain if its from the front axle it sounds like it could be the spider gears. You should be able to replace the chain with out pulling the t case.

90 is that a 208 or a 242?

pretty sure its a 242....either way chain likely...and you can fix it, but a used case would be cheaper.....

Spider gears look ok. I was thinking the chain was messed up but just wanted to make sure before I ripped it apart. While the truck is moving constantly it'll pop and when it does the front driveshaft will stop turning and then start back. When it stops that's when the loud pop is heard.

Once worked on a 92 K1500 that had similar problems. It was the front driveshaft splines slipping inside the slip yoke. Just a thought.
