Transfer case tech....
2000 wrangler...was running and driving fine...pulled in and parked it this morning and POOF it won't move...
Well sorta..it will pull foward or reverse about a foot...and stops dead in its tracks..
First thought..something in the rear end locked up. ..pulled rear diff cover..nothing obviously wrong...pulled front diff cover. ..nothing obviously wrong..
I have managed to get it to move by a combination of pulling foward and backing up..and putting it in 4 hi..back in 2 hi..then in 4 lo...by doing this I managed to back it up about 50 feet...and then pull it up about 30 feet to load it on my trailer ...but it was interesting. .i could here a popping noise that sounded like it was coming from the front when it was moving...so what gives...any ideas?
 
lost a tooth off one of the spider gears is my guess. did you rotate the wheel/driveshaft with the covers off? seems it would be in the front end since thats where you are hearing the noise, but the rear would have spun a wheel in 2wd if the front were locked up. the mode range fork could be broken if it is in the case (Hi/Neutral/Low). kinda hard to say without putting my hands on it.
 
Well, so far I have determined that the carrier bearings in the front diff are seized up, still not sure why it wouldn't spin the rear tires...other than that it's a gutless 2.5 automatic lol
 
I had a similar issue happen in the middle of URE. My front locked up and I couldn't figure it out. I was in 4low when it happened and I just forced it by nailing it. It turned out that the cross pin dropped down, that broke and had one of the spider gears stuck on it, when that locked up again it broke the front output on the Tcase. It was a mess. It was my fault, I'd previously had the front diff apart and had apparently not got the roll pin back in the cross pin tight enough.
 
Cross pin loose is what I was expecting to find, I had pulled the rear diff cover before I even put it on the trailer in hopes of saving the ring and pinion..but then found out that wasn't the issue
