We just put a AA SYE in a XJ with a 231. Got it put back together and it didn't engage in 4wd. I put it in 2wd and could see the rear output spinning (it still needs the rear DS). What are the possible causes? My first instinct is that the fork in there had moved when reassembling. I am going to tear it back apart tomorrow when I get home. As always thanks.

Same thing happened to me. Turns out, my linkage was wrong.
After redoing my linkage it was good to go. Check that first.
I think mine was upside down or something like that.

Here is what I have found.
The shaft as it shows it to be assembled in the instructions.

This one shows how the drive gear hits the fork that slides back and forth. It looks as though the shaft is too short and causes the fork to not slide in far enough. It just barely hits and it won't go into 2wd and you can hear it rubbing these teeth.

In this pic I pull the shaft out just a little bit and it makes it so that the fork slides in far enough to not rub the drive gear

I am just stupmed why the shaft seams too short and why it won't go into 2wd and back to 4wd. If it was only on the trails and 4wd it wuld be a big deal but the guy drives this as his dd. If anyone knows what the heck is going on please advise.

I got it figured out. I had the oil pump inside the case and it was pushing the shaft in too far. I put it on the outside then I tested it just to see if that was it and it was. I will put it back together tomorrow. I didn't use any RTV or Fluid. Don't worry I only ran it about a minute to check the shifter from 2wd to 4wd and back to 2wd. Definitely was frustrating and I feel like a tard. I spent all night trying different things only to realize I missed something very simple. Thanks for reading and hopefully this info will help someone else if they have the same problems.

Yeah I feel really stupid cause initially it was put in right. But when I opened it back up it was put back together wrong. I am just glad to have figured the problem out. I also found that his DS motor mount bushing is shot and the whole thing leans. I guess we will replace that when he gets another 4.0
