I have a 1990 jeep Cherokee xj 4.0 its an original 5 speed with a 4.5 in lift. I bought it needing a rear u-joint. I got it home and replaced the u-joint and took it up the road. Had a hard vibration at 45 mph and it spit the driveshaft out. Ended up breaking the output shaft off. Could it have too much pinion angle? This brings me to my question... can I use a transfer case off of a 4.0 auto xj or do they have different splines? Any usefull info is appreciated.

There was a change of spline counts in the early xj's. The 4.0 changes to a standard 23 spline were around 89 iirc. There was a slight input gear pitch change also I have read about but never seen. Basically if your is 23 spline and it should be any years 231 from 91 up should work. Did the rear DS let go and then flop and take out the output?

Seems like it got in a bind I'm not exactly sure what made it happen cause it twisted the u-joint out of the straps by the differential and then broke the output shaft off

That is very fixable. Just need an output shaft and tail cone.

I've got both the tailcone and the output shaft (PM me if you want them).. 90 and priors had 21 spline input, 91 and laters 23.. its not difficult and you don't HAVE to remove the case from the transmission to do it.

4.5" of lift is borderline on getting the shaft extended or SYE (some folks swap the slip yoke from a YJ onto it because its longer). pinion angle could be an issue if the springs did not keep the pinion level (or a degree below level of the output shaft. that would cause a vibration (and I suppose potentially cause the shaft to bind and be thrown).

i had the vibration issue as well my jeep sits about the same height a tcase drop helped but a sye should be in the plans if you wheel it hard.

I'd check the transmission. If the case is bolted together down the middle it is the pugeot and 21 spline. IF it is the AX-15 then it will be 23 spline. IIRC 89 - 90 was the change over year.

My 1998 had vibes with a 3" lift. I did a 1" T-case drop and the vibes are almost gone. I still need to check my pinion angle to be sure it's right though.
With a driveshaft the has 2 u-joints the pinion angle should match the angle of the T-case output shaft.
With a double cardan (CV) shaft (3U-joints), the pinion angle should match the driveshaft angle.
