Customer has a 2013 Sport 2 door, AEV 3.5, PS fenders, 4.56 in STOCK axles. Taking BFG AT 37's (35.5") off, replace with true 40" Nitto muds. NO axle upgrades other than C gussets, E locker in rear. It should be fine?

I am guessing this is a troll post, because you say customer which means you should know better, lol. Single, dual, or triple stabilizers don't help. The Dana 30 wheel bearings and TRE are not designed for that big of a tire. Really 37's are pushing it.

If a customer asked me to do that I would tell them no. It's a huge liability that you are taking for their safety. At the minimum I'd make them sign a paper saying they understand the risk and that I feel the vehicle is not safe to drive.

must be John Fuller?

Pics or it didn’t happen

It did happen, I'll have get a picture from a coworker, I didn't want to document it. Customer claims that it's 99% street, 1% beach. The wheel and tire combo were surprisingly light (AEV pintler with a nitto mud), balanced well and drove smoothly. Most of the time dealing with dana 44's up to 37's, bigger than that rcv's, gussets, trusses, switching to 60's, etc.

Kept going thru my head as I was working it (like a kids story)
Good by tierod, good by steering box, good by wheel bearing, good by brakes, good by axle shaft, good by etc...
