Double checked every other connection under the house, everything else was OK.

The fix:

One of the best things we did. Sealed and conditioned. 3 hvac vents (3" or 4") dump in to the crawl. Stays pretty close to the set temp inside. No floor insulation, perimeter walls have 3" foam. Floors always warm. No fiberglass falling in your face. Bunch of lights (10?) so you don't need to drag a flashlight.

This the kinda stuff that gets the old man in me excited. Nicely done, sir

I get a daily report from my power coop. Usually is $1.50 to $5 a day. Really cold weather it will hit 6.

Past few days it was 10-12 bucks.

Went under the house and found a return line that only got a little piece of tape before somebody called lunch. Guess it finally came apart. Found like this:

I don't see how that even passed inspection for a new home. Should be a hvac contractor call back. Pretty wild you noticed so quickly.

I guess I'm not following.. With it being a sealed crawl, what about the return line being off would make your power usage increase almost 10x? Unconditioned crawl, yeah I could see it making a difference, not 10x, but still a difference. My old house (100yr old) had a line fall off under the kitchen (direct TV guy knocked it off) and I didn't notice for a month or so, but it didn't cause my power bill to skyrocket.

Welcome to Lee County. Inspectors will gig you if a wire is 1/8" short out out of a wall box or a staple is 1/4" too far away. But then "inspect" something in the crawl from the hatchway. They ain't gonna bend over or get dirty.

Not worth a call back. Actually, was going to call the man this afternoon and get him to check the system out. Went up under the house for something else today, and found that. Had a roll of HVAC tape, ten minute fix.

I figured it was negative pressure sucking in outside air via the crawlspace access. There is no other return for the 3 small vents that dump in there, so it should normally keep positive pressure. Floor deck and all penetrations were well sealed for air leakage. That is the largest return in the house (out of 4 total), so it had some volume. Maybe just enough failure to keep up that the heat strips were kicking in at the lowest temps, way before when they would normally.

We'll see how the power usage looks after a couple of days.

holy shit thats a lot of scrap
Sort of, but we found a way to utilize the most of what was used. The glass company that my boss is friends with wants the circular outline piece so they could blow glass ornaments through. I'm curious to see how it works for them.
